We repair/replace the rockers that were rusted and we start applying body filler. We also bought a sheet metal brake and make the bed rails.

The third weekend of the Volvo 240 Wagon Pickup Truck Conversion is mostly dedicated to welding. There is a lot of bodywork to sort out if we want this to look nice so we are trying to do it right. Welding the doors shut and making the rear of the cab took a little bit of sheet metal work and we still have a lot ahead of us.

Removing the starter on a Volvo 240 can be a little difficult. In this video we show how we do it. It's a lot easier in a Volvo 740 or 940 because there is a little more space to get at the top bolt, but in a 240 it's more difficult. Hopefully this is a helpful quick tip for anyone attempting this or struggling with it.

We finished up all the little things for the turbo manual swap on Project Black Brick. We sort through all the wiring associated with the turbo swap and get all the vac and cooling hoses plumbed. We had to improvise the new intercooler/radiator mount but using the old brackets worked out really well. Had a 1986 black. Had lots of problems with the turbo. Turned out the oil pipe leading to the turbo was bent. Besides that it was a gun car.

About "using a hammer, carefully, to seat the inner bearing over the spindle. Seems like mine requires more than a little. All is very clean, but the old bearing and the new seems like it needs a significant whack if I'm to seat it "home." Advice? Thanks, Doug Day, Rockport, Maine '88 560 SEL all brakes all around. Front wheel bearings, too. Awaiting wisdom before using plastic hammer.

don’t be intimidated if u plan to do this. it was the easiest starter job i’ve ever done. took me an hour with smoke breaks lol. bolts were two 18mm not a 19 in my case and 13mm.
My volvo's from Alabama too, looks way worse but at least has less miles, had a lot of stupid mods too lol

I I can not remove the alternator mounting bolt, it’s keep rotating whether tight it or loose it. It’s not coming off, what to do?

The way that engine is acting is how my 1988 244 sedan acts. I drive it for a minute and it goes back to normal. Has never stalled or anything. Definitely scared me after I bought it 😅 I was heading home after a test drive and payment.
Why is there more wires on the stock driver side plug. On the passenger side I only have 3 where there's 6 on the driver side. So I'm confused on this project.

Awesome video, not sure if you still monitor comments but im going to attempt to replace the alternator on my 240 with my friend this weekend. My AC still blows even with it turned off, will this cause issues?
Video is still coming in handy old sport. Thank ye for it. Three comments: These foreign jobs strongly prefer to have the bushings tightened at the rest position. Pain with the tire there on some, so I usually throw a jack under the ball joint and then have Big Serji sit on the bumper. Keep a stand there to catch it if Big Serji sneezes hard. Next; When going after the ball joints, disconnect one end of the shock. Then back off the nut a few threads. Now look/feel at the sides of the arm the stud comes through, there is usually a flat spot. Sometimes the whole side is, other times it's just a slightly raised bossed spot. Go to town on that spot with heat and a good framing hammer. This'll work on tie rods too.That should eliminate the need of a grinder. Third; A healthy dose of determination and anger will replace out classed tools any day. A 1/2 breaker bar and a fence post or pipe to fit over it would have got that joint in place when you found your driver couldn't. Thanks again for the video of help.

You forgot to mention the part where the top bolt is stuck solid and needs to be heated to the core temperature of the sun and hit with Zeus's impact wrench before it finally comes loose 🤥👎

This is really neat, good job, I am always put off though by big engine talk in 240s however, the red blocks are so bullet proof why bother. Your truck is really excellent.

Unless you are going to replace the rotors, separating them from the hubs is not necessary. But if you do, torque the hexhead bolts to 115 Nm.
